Hi,
 
This turned out to be an issue with MySQL restoring of binary data/columns. The problem crept in when doing our normal restore from the live environment to development environment - the binary/blobs would become corrupt as a result of incorrect charset on the client.

Basic moral of the story, don't use MySQL Query Browser to restore MySQL dump files.
